What Is Thermoforming?
Thermoforming is a versatile manufacturing process where a thermoplastic sheet is heated to a pliable forming temperature, stretched onto or into a specific mold, and trimmed to create a finished part.
Vacuum forming is the most common type of thermoforming. In this process, a heated plastic sheet is draped over a mold, and a powerful vacuum is applied to draw the sheet tightly against the mold’s surface. This allows for the creation of crisp details and consistent wall thickness for a variety of geometries.
Compared to injection molding, thermoforming is often the preferred choice for large-dimension parts and low-to-medium volume production runs due to its significantly lower tooling costs and faster development cycles. Unlike injection molding which requires complex, high-pressure steel tools, thermoforming typically uses single-sided aluminum or composite molds, reducing both cost and lead time.

- Material Selection & Programmable Heating: The process begins with high-quality thermoplastic sheets loaded directly into the forming machine. Our machines feature a matrix of accurately controlled heating elements. Every single heating element can be individually adjusted and controlled by a program written by our engineers. This allows us to meet the precise forming requirements for different materials and complex geometries by creating a custom heat profile.
- Forming: The softened sheet is moved over the mold. Atmospheric pressure (via vacuum) pulls the sheet into every contour of the mold. For more complex shapes, pressure forming may be used to enhance detail.
- Cooling: Once formed, the plastic is cooled while still on the mold to ensure it retains its shape and achieves dimensional stability. We utilize controlled airflow and cooling systems to minimize cycle times.
- Trimming & 5-Axis CNC Post-Machining: After the part is removed from the mold, the excess material is trimmed away. We utilize high-precision 5-axis CNC machines to post-machine the part using custom-designed fixtures. These fixtures ensure the part remains perfectly stable and aligned, allowing for complex 3D trimming and accurate hole placements that precisely match your CAD specifications.
- Secondary Operations & Quality Check: The final part may undergo painting, silk-screening, or assembly. Every part is inspected by our quality team to ensure it meets ISO standards.
